Flat corrugated mailing structures

Custom Corrugated Envelopes & Flat Mailers

Custom corrugated envelopes use fluted board in a relatively flat mailing structure for books, documents and other thin products. Develop the internal space, opening and closure around the item so the pack does not become a loose, oversized box.

Match the mailer to the item thickness

A single catalogue, a hardback book and a stack of printed sheets need different allowances. Supply the actual length, width, thickness and weight, including any sleeve or retail wrap. Tell us whether the contents vary between orders or stay consistent.

The opening style controls how the item loads and how the customer removes it. A flap, book-style wrap or another flat structure should be reviewed for edge contact, corner clearance and closure overlap. The final design is not defined by the word “envelope” alone.

Corrugated envelope, paper envelope or mailer box?

Choose by structure and packed contents, not by similar mailing keywords
FormatTypical roleKey distinction
Corrugated envelope / flat mailerA fluted-board enclosure around a relatively flat product.Develop board folds, edge space, closure and item thickness together.
Solid-paper envelopeA paper enclosure for documents or a retail presentation. It does not have the same fluted-board construction.
Bubble mailerA padded mailing format with a different material and cushioning brief.Confirm the full material composition rather than calling every padded envelope corrugated.
Full-depth mailer boxA formed box for products needing more depth or a defined opening experience.Box depth and assembly are different from a flat envelope format.

Review board and closure as a complete system

Board construction

Specify the proposed flute, liners and finished structure in the quote. Board thickness alone does not establish how the completed mailer performs.

Edge and corner space

Check the item position near folds and closures. Over-tight corners can make packing difficult; excess space can allow movement.

Opening and sealing

Agree the proposed flap, tape or adhesive system and any opening feature. Review closure contact on a real loaded sample.

Flat mailers for catalogues, documents and thin publications

For catalogues and document stacks, specify the complete outside dimensions, thickness, weight and whether the contents must remain flat. A relatively flat envelope format should be reviewed for loading access, closure overlap and movement around the actual stack.

If your book project needs panels that wrap around the cover, spine-specific folds or a range of edition thicknesses, see custom book mailers and book wrap packaging. That brief focuses on the wraparound book structure; this page covers the broader flat corrugated enclosure.

Printed graphics can be positioned around the opening panel and address-label area. Keep barcodes and critical text clear of folds and sealing zones. Use the dieline and artwork guide after the structure is agreed.

Details for a corrugated envelope quotation

  • Item dimensions, thickness range, weight and quantity per shipment.
  • Desired internal fit, opening direction and a photograph or existing sample.
  • Proposed board and print requirements, closure and any opening feature.
  • Order quantity by size/design, delivery destination and packing method.

Review a structural sample with the real contents, then agree any transit tests for the complete pack. Do not assume a generic “rigid mailer” label guarantees bend resistance, drop protection or carrier acceptance.

Questions before you order

Can one flat mailer fit several book thicknesses?

Describe the smallest and largest packed items. Any adjustable fold or closure range needs a sample review at both extremes, including loading and movement.

Is a corrugated envelope waterproof?

Do not assume water resistance from the board type. Discuss exposure and the complete construction, including openings, seams and any proposed barrier treatment.

Can it be printed inside and outside?

State which panels and sides need printing. The quotation and artwork dieline should confirm the proposed print areas, material and color expectations.

Should I order a flat mailer or a box?

Compare actual item thickness, rigidity, presentation and packing sequence. A full-depth mailer box may be more suitable when the contents or inserts need substantial depth.
